Chemical Attack, Thermal Shock or Mechanical Breakage? How to Diagnose Failed Ceramic Packing
Finding broken ceramic packing during a shutdown does not identify the failure cause.
Ceramic pieces can fracture because of:
- chemical degradation;
- thermal shock;
- mechanical impact;
- crushing;
- combinations of these mechanisms.
Correct diagnosis matters because replacing the packing without correcting the real cause may lead to the same failure again.
Start with the Fracture Pattern
Mechanical impact often produces:
- sharp fresh fracture surfaces;
- localized chips;
- damage concentrated near loading or impact zones.
Chemical attack may produce:
- surface recession;
- roughened texture;
- weakened walls;
- widespread material degradation.
Thermal shock may create:
- cracks through otherwise clean material;
- multiple fractured pieces after a temperature event;
- damage concentrated in thermally exposed zones.
No single visual clue is absolute, but the pattern provides direction.
Look at Where the Damage Occurs
Location is one of the strongest diagnostic clues.
Damage concentrated:
at the bottom of the bed may suggest:
- high compressive load;
- support contact;
- fragment accumulation.
Damage near:
the gas inlet may suggest:
- thermal shock;
- erosion;
- high localized velocity.
Damage throughout the bed may indicate:
- widespread chemical attack;
- severe thermal cycling;
- abnormal loading history.
Chemical Attack Often Changes the Surface First
A chemically weakened ceramic may show evidence before complete fracture.
Possible observations include:
- loss of sharp geometry;
- porous or rough surface;
- reduced wall thickness;
- unusual powder;
- easy breakage by hand compared with unused material.
The process history should then be reviewed for:
- chemistry change;
- contamination;
- temperature increase;
- new cleaning procedure.
Thermal Shock Can Leave Strong-Looking Fragments
Thermal shock does not necessarily dissolve or soften the ceramic.
The broken surfaces may still appear dense and chemically sound.
This is why laboratory chemical analysis alone may not reveal the root cause.
Operating temperature records become important.
Questions include:
- Was cold liquid introduced into a hot tower?
- Was hot gas introduced too quickly?
- Was steam applied suddenly?
- Was there an emergency quench?
Mechanical Crushing Has Its Own Pattern
Crushing can generate:
- many small fragments;
- powder concentrated at lower bed levels;
- damaged pieces at support contact points;
- bed settlement.
Possible causes include:
- excessive bed load;
- severe deposits;
- local support pressure;
- initial installation damage.
Transport Damage Can Survive Until Startup
A packing element may develop a small crack during shipment.
It may not completely break until:
- loading;
- wetting;
- thermal cycling.
Therefore apparent “operating failure” may sometimes begin before the tower starts.
Incoming inspection records help distinguish these cases.
Chemical and Mechanical Failure Can Combine
Failure mechanisms often interact.
For example:
- chemical attack weakens the wall;
- normal bed load becomes enough to fracture it;
- fragments accumulate;
- pressure drop rises.
The final symptom may look mechanical even though the initiating cause was chemical.
Thermal Shock Can Also Accelerate Mechanical Damage
Repeated thermal cracking reduces the number of intact load-bearing elements.
The remaining pieces then carry more load.
This can produce secondary crushing.
A mixed failure pattern should therefore be expected in advanced damage.
Compare Used and Unused Samples
If retained unused packing from the same batch is available, comparison can be extremely valuable.
Compare:
- dimensions;
- weight;
- surface condition;
- strength;
- chemical resistance.
A significant difference between used and unused material helps identify service-related degradation.
Review Pressure-Drop History
Operating trends can also help.
A gradual increase may indicate:
- fouling;
- progressive fragmentation.
A sudden pressure-drop change after an event may point toward:
- flooding;
- bed movement;
- sudden breakage.
Data history should be combined with physical inspection.
Do Not Rely on One Broken Piece
One fragment cannot represent an entire bed.
Inspect multiple locations and classify damage by:
- location;
- severity;
- fracture type;
- surface condition.
A simple failure map often reveals patterns that a pile of removed packing does not.
