Existing Tower Measurement Checklist Before Ordering Replacement Internals
Replacement tower internals should not be fabricated from the original vessel drawing alone.
After years of operation, the actual tower may differ from the design drawing because of fabrication tolerance, shell ovality, corrosion, lining thickness, repair welding or modification. If the supplier receives only a nominal tower diameter, the new internal may be too large to install or too small to seal and support correctly.
A field dimensional survey should therefore be completed before final fabrication.
Why the Original Drawing May Be Insufficient
Existing towers may contain:
- Out-of-round shell sections
- Corroded support rings
- Added weld beads
- Replacement clips
- Changed nozzle projections
- Refractory or rubber lining
- Distorted beams
- Unrecorded maintenance modifications
- Deposit buildup
- Different elevations from the original drawing
Even a correct historical drawing may not represent the present internal geometry.
Measure Diameter in Multiple Directions
One diameter measurement cannot identify shell ovality.
At the intended installation elevation, measure the internal diameter across several axes, such as:
- North–south
- East–west
- Additional diagonal directions
Measurements should be taken at the actual internal location, including any lining.
The supplier needs both the minimum and maximum measured diameter. Designing only from the largest value may produce a segment that cannot fit through the narrow axis.
Check Diameter at More Than One Elevation
The tower may not have the same diameter throughout the installation zone.
Measure:
- Above the support ring
- At the support elevation
- At the distributor elevation
- At the bed-limiter elevation
- At any reduced or lined section
This is especially important for tall assembled internals, vertical feed pipes and multi-level support systems.
Survey the Support Ring
For an existing support ring, record:
- Inside diameter
- Ring width
- Thickness
- Elevation
- Levelness
- Remaining condition
- Weld condition
- Missing or damaged areas
- Bolt-hole pattern, if present
- Interference from clips or nozzles
The usable bearing width may be much smaller than the nominal ring width if corrosion or weld projections are present.
Check Levelness
Liquid distributors and collector trays are particularly sensitive to levelness.
A tilted support ring can create:
- Unequal liquid head
- Different outlet flow
- Overflow on one side
- Dry packing zones
- Unequal collector depth
The survey should identify the highest and lowest points relative to a defined datum. “Looks level” is not an acceptable measurement for a gravity distributor.
Record All Internal Obstructions
Document:
- Nozzle penetrations
- Thermowells
- Level instruments
- Internal pipes
- Ladder brackets
- Shell clips
- Old supports
- Weld buildup
- Manway necks
- Existing beams
- Lining transitions
The dimensions should include position, projection and elevation.
An obstruction that does not interfere with the finished internal may still block the installation path.
Measure the Manway and Access Route
Record:
- Clear opening width and height
- Neck length
- Flange projection
- Hinge and stud interference
- Distance to opposite shell
- Route from manway to installation elevation
- Available lifting points
This information determines segment dimensions and assembly sequence.
Why Excessive Clearance Is Also a Problem
Making the internal much smaller than the measured tower diameter may appear safer, but excessive peripheral clearance can cause:
- Vapor bypass
- Liquid bypass
- Packing loss
- Wall-channeling
- Poor sealing
- Unstable support
- Misalignment
The required clearance depends on the internal type, temperature, material and installation method. One universal shell-gap value should not be applied to every component.
Reference Datum and Orientation
All measurements should use a common reference system:
- Tower north
- Zero-degree axis
- Main manway centerline
- Defined elevation datum
Without a reference orientation, the fabricator cannot correctly locate feed connections, drains, beams or asymmetric segments.
Recommended Survey Deliverables
A useful survey package includes:
- Marked-up tower drawing
- Diameter measurements on multiple axes
- Support-ring elevation and levelness record
- Manway clear-opening dimensions
- Obstruction locations
- Nozzle orientations
- Internal photographs
- Corrosion or damage photographs
- Existing component measurements
- Required installation sequence
For complex revamps, laser scanning may be considered, but a disciplined manual survey can still provide valuable information when scanning is unavailable.
Final Fabrication Hold Point
For replacement internals, final fabrication should not proceed until critical field dimensions are approved.
A practical sequence is:
Preliminary design → Field measurement → Drawing revision → Customer approval → Final fabrication
This reduces the risk of expensive cutting, welding or modification inside the vessel.
