Engineering Evaluation Case: Reboiler Entrainment Carries Heavy Liquid into the Bottom of a Structured-Packing Bed
The vapor entering a distillation packing should ideally be vapor.
If a reboiler or lower vessel entrains large liquid droplets upward, the bottom of the packing receives an additional liquid load from below.
This can create:
- local flooding;
- fouling;
- poor vapor distribution.
The problem may be mistaken for an undersized packing bed.
Project Situation
Consider a packed distillation column.
The column operated normally until:
- reboiler duty increased;
- liquid level changed;
- boiling became more violent.
Soon after, lower-bed pressure drop increases.
Inspection later finds heavy deposits concentrated near the packing bottom.
Vapor Entrainment Can Carry Heavy Components Upward
Boiling surfaces can generate droplets.
If vapor disengagement space is insufficient or velocity is high, some liquid travels upward with the vapor.
This liquid can contain:
- heavy components;
- solids;
- polymeric material.
The Lower Packing Becomes an Accidental Knockout Section
Incoming droplets strike the packing.
Some are captured.
That increases local liquid holdup and can deposit heavy material on the surface.
More Reboiler Duty Can Reduce Tower Capacity
Higher duty increases vapor generation.
It can also increase entrainment.
The column therefore faces both:
- higher vapor rate;
- additional upward liquid carryover.
Bottom Pressure Drop Is Diagnostic
If the abnormal pressure loss is concentrated near the first packing section rather than throughout the tower, reboiler entrainment should be considered.
Gas Inlet/Disengagement Design Matters
Adequate space between:
- liquid level;
- vapor outlet;
- first packing
helps droplets separate before entering the bed.
Packing Replacement Without Fixing Entrainment Will Repeat the Problem
A clean new packing will simply capture the next generation of heavy droplets.
The root cause must be addressed below the bed.
