How to Retrofit a Packed Tower When the Vessel Is No Longer Level
Foundation settlement, structural movement, or long-term installation changes can cause an existing tower to lean slightly.
The vessel may still be mechanically acceptable, but gravity-dependent internals can behave differently when the tower is no longer level.
Liquid distributors, collectors, drains, and mist eliminators are particularly sensitive.
A retrofit should separate two questions:
Is the vessel structurally acceptable?
And can the internals still function hydraulically at the measured inclination?
Confirm the Vessel Condition
Significant vessel movement belongs to qualified structural or pressure-vessel engineering.
Tower-internal retrofit should proceed only after the plant confirms that the shell and foundation condition is acceptable.
Measure the Actual Inclination
Determine both:
- magnitude;
- direction.
This allows the internal designer to predict which side of a distributor or collector will become high or low.
Gravity Distributors Are Most Sensitive
A distributor depends on liquid head.
If one side sits lower, outlets there can discharge more strongly.
A large-diameter distributor can experience meaningful head difference from relatively small vessel inclination.
Level the Distributor Independently Where Possible
A retrofit can sometimes use:
- adjustable supports;
- leveling screws;
- shims.
The distributor does not always need to follow the tilted shell.
However, adjustment range and structural stability must be sufficient.
Check Collectors
A tilted collector can accumulate liquid on one side.
This may overload one drain while leaving another underused.
Additional drainage or leveling modification may be required.
Check Mist-Eliminator Drainage
Liquid captured by a demister may migrate toward the low side.
If drainage is not available there, the separator can become locally flooded.
Check Packing Bed Surface
Random packing tends to form a roughly horizontal free surface during loading.
In a tilted vessel, bed depth relative to the shell can therefore vary around the circumference.
The practical significance depends on tower size and inclination.
Structured Packing Alignment
Structured packing blocks are installed relative to the vessel geometry.
Wall clearance and distributor spacing may vary slightly in a tilted shell.
Avoid Using the Tilted Shell as the Only Datum
Critical internal elevation should be surveyed relative to gravity where hydraulic levelness matters.
This is especially important for new distributors.
Monitor Future Movement
If settlement is ongoing, a perfectly leveled retrofit today may become misaligned later.
Foundation monitoring should continue where appropriate.
